In service, the Barra 4.0-litre has proven itself to be tough and long-lived. The major Ford Barra engine problems mainly concern the valve springs in very early examples which can fail and oil pump gears which were also a tiny bit prone to failure.
Due to their rugged construction and efficient layout, many reconditioned Barra turbo six engines are capable of producing over 1000 horsepower (745 kW) when installed in the right vehicle.
The first two Barra engines made 282 lb-ft of torque, while the Barra 195 had 288 lb-ft of twist. The turbocharged version also arrived in 2002 with 322 hp, while the most potent factory version, the Barra 325T, makes a mighty 436 hp with 425 lb-ft of torque.
In the years following the discontinuation of the Barra 6, it gained enormous popularity among tuners, and a common engine swap, as people believed the engine to be 'unbreakable', into X series Falcons, Australian Cortinas, Mustangs, Nissan Patrols and in the US in Shelby GTs.
Ford didn't do quite as well equipping the Barra with valve springs. Stock springs only hold 50psi of seat pressure, so with 15psi boost, you've reduced seat pressure to 35psi. This isn't enough to keep the valves closed at high rpm, allowing boost to escape into the exhaust without being compressed.
The Barra 220 was a 5.4-litre, 90-degree 'V' eight-cylinder petrol engine that was introduced in October 2002 in the Ford BA Falcon, Fairmont, Fairlane and LTD (see table below). A member of Ford's Modular V8 engine family, the Barra V8 was produced at Ford's Essex Plant in Windsor, Canada.
All up, you could expect to spend around $10,000 DIY-ing a simple NA setup at home, or around $20,000 at a drive-in-drive-out shop. If you're looking at a turbo setup, you can expect to spend double that, with double the performance.
There is no magic power level these will fail at, but Ford recognised they needed to do something and fitted stronger rods to all Barra sixes, including atmo and gas-only engines, for Series II BF models. It is generally accepted these stronger motors will handle over 450rwkW, depending on boost levels and rpm.
Re: How was the Barra motor named? Barra was the codename for the BA Falcon, in a similar way to how Orion was the codename for the FG when it was being developed.
The ultimate iteration of the Barra engine was installed in the limited-production FG X XR6 Sprint (limited to 500 units) of 2016. This engine produced 325 kW (436 hp) @ 6000rpm and 576 N⋅m (425 lb⋅ft) @ 2750 rpm.
The factory LPG-only version of Ford Australia's 4.0-litre six, the green-top was fitted with thicker rods than the aspirated and early turbo Barras – the same rods as turbo Barras from BF onwards.
